I also think the intro should be expanded, showing an actual progression through the zones and facility (hopefully the class D cells aren't actually located two rooms down from 173's chamber). I like the idea of adding some vague roleplay elements into the game, and this idea doesn't sound bad at all. Although, what would be the purpose of ethnicity in a 1st person game? We'd also need alternate recordings for various purposes, say 914death, or the whole 012 scene. The gas mask breathing...

Don't worry about the size.

When you download a game from the market, all you're downloading is the main executable, then when you open the app, it downloads the rest of the data.

I've played games that downloaded over 1.5GB of data.

Try turning the resolution down to the minimum. This is usually 800x600 or 640x480. That will increase the framerate.

I did that. I also used it in windowed mode. Now my average is around 10fps.

As for the MTF and guard model. I have stated numerous times on this thread that the MTF and guard will have different models (MTF being the one I'm currently making, and the guard would be the current one, unless someone decides to make a new guard model).
